Stuffing
Stuffing is the step where a good batch most often gets damaged, and almost nobody expects that. The meat is ground, the bind is developed, the seasoning is right — the hard part feels over. Then you spend forty minutes forcing a warming block through a narrow tube while the casings tear and the links come out full of air, and you undo a fair amount of the work.
The two things that fix it are the same two things that fix most of this craft: the right machine, and speed.
Why the grinder is the wrong tool
Most people start by stuffing through their grinder, using a stuffing tube in place of the plate. It works. I did it for years. But it has two real problems and it is worth knowing what they are.
It grinds the meat again. Even with the knife and plate removed, the auger is a screw that compresses and shears the meat as it drives it forward. You just spent effort developing a primary bind and building visible particles, and the auger is smearing both.
It heats the meat. The auger is doing mechanical work against resistance. Work is heat. A batch that went into the grinder at 32°F can come out of the tube several degrees warmer, and on an emulsion that can be the difference between a sausage and a broken mess.
If you do stuff through the grinder — and if it’s what you have, do it, a slightly smeared sausage is still a sausage — then use the bean plate with the blade removed, keep everything frozen, and work fast.
The piston stuffer
A dedicated stuffer is a piston in a cylinder: you load the meat, and a screw or hydraulic drive pushes a plate down the tube, extruding the meat out of a horn with no shearing at all. The meat is pushed, not worked.
The difference is not subtle. Particle definition survives. The temperature barely moves. And the control is far better, because a stuffer moves at exactly the rate you turn the crank.
Sizes: a 5-pound vertical stuffer is the sensible home starting point. Anything smaller and you spend the day reloading; reloading is where air gets in.
I use an F. Dick TWF-15, and I motorized it with a foot pedal, which I’d argue is the single best modification I have made to my bench. Stuffing wants three hands — one on the crank, one supporting the casing coil, one controlling the emerging link. A foot pedal gives you the third. The build is described on stuffers.
Getting the air out — the part everyone skips
Air pockets are the number one stuffing defect, and they cause real problems downstream: a void doesn’t dry in a cured sausage (so it spoils), it makes a soft spot in a fresh one, and it creates a weak point that blows out under heat.
Air gets in in two places, and both are avoidable.
Loading. Do not just dump the meat into the cylinder. Pack it in, pressing down in layers, working the meat into the corners and against the wall, so there are no voids in the loaded charge. On my stuffer I load in three or four handfuls and press each one down firmly before adding the next.
The start of the run. Before you put a casing on, crank until meat appears at the end of the horn. This purges the air that was sitting in the horn and the cylinder head. If you skip this, the first six inches of your first link is a bubble.
Bleeding the cylinder. Most vertical stuffers have a small vent valve or a relief hole in the piston plate. Open it while you crank the piston down onto the loaded meat; air escapes rather than compressing. Close it before you stuff. If your stuffer has one and you have never used it, this is why your links have voids.
Casings: soaking, rinsing, and sizing
Casing types and materials are covered in casings and the handling gear in casings and tools. Here is what happens at the bench.
Natural casings (hog, sheep, beef) arrive packed in salt. They need:
- A soak in warm water — 30 minutes minimum, an hour is better. This rehydrates them and makes them supple. Cold water works but takes far longer and leaves them stiff.
- A rinse, inside and out. The inside matters. Slip one end over the tap and run water through the casing. This flushes the residual salt and — just as importantly — it lubricates the inside so the casing slides onto the horn and off it easily. A casing rinsed only on the outside will fight you the whole way.
- Hold them in a bowl of warm water at the bench so they don’t dry out while you work.
Collagen casings are ready to use — no soak, and soaking damages them. They are more uniform and much easier for a beginner, at the cost of the snap.
Fibrous casings (for summer sausage, bologna, big chubs) get a 30-minute soak in warm water, and most come pre-stuck. My own notes say to crimp the closed end with a hog ring and hog ring pliers, which is faster and far more secure than trying to tie a fibrous casing.
Sizing the horn to the casing is the thing that catches people out. The horn should be comfortably smaller than the casing’s diameter so the casing can slide freely. From my notes: for 19–21 mm snack stick casings I use a 12 mm tube. That gap is deliberate.

Loading the casing onto the horn
Wet the horn. Slide the whole length of casing on, gathering it up like a sleeve, leaving a few inches hanging off the end.
Do not tie the end yet. Crank until the meat just reaches the end of the casing, then tie. If you tie first, you trap a pocket of air at the very tip, and that is where blowouts start.
The actual stuffing
Fill firmly but not tightly, and understanding why is the difference between a good day and a lot of burst casings.
A stuffed sausage has to be linked — twisted into segments — and every twist displaces meat sideways along the casing. If the casing was already full, it has nowhere to go and it splits. It also has to survive cooking, and meat expands as it heats.
The feel to aim for: firm and round, with a little give when you press it. You should be able to depress the surface slightly with a thumb. If it is drum-tight, it is over-stuffed.
Support the emerging link. Cradle it with your free hand and let it coil onto the bench rather than hanging under its own weight. An unsupported four-foot rope of sausage will stretch and tear its own casing.
Control the casing at the horn. Your fingers on the horn regulate how fast the casing feeds off. Too fast and the sausage is under-filled and floppy; too slow and it over-fills and bursts. This is the actual skill of stuffing and it takes a couple of batches to learn.
Keep the reserve cold. The meat waiting in the bowl is warming. Portion it, keep the rest in the refrigerator or over ice, and load the cylinder in stages.
Blowouts, and what they’re telling you
A casing that splits mid-run is usually one of five things:
- Over-stuffed. The commonest. Ease off.
- Casing not soaked or rinsed enough — dry, brittle, and dragging on the horn.
- A weak spot in the casing. Natural casings are a natural product and some sections are thin. Not your fault; tie off either side and carry on.
- Air pocket. The bubble is a weak point under pressure.
- A bone chip or a hard piece of gristle driven into the casing wall. This traces back to trimming.
When one blows, don’t fight it. Twist off the good sausage either side, cut out the damaged section, and restart.
Pricking — and when not to
Once the run is stuffed, hold each length up to the light and look for air pockets. Prick each one with a sterilized needle or a sausage pricker and press the air out gently.
Sterilized matters. You are making a hole through the casing into the interior of a sausage that may sit for weeks. On a fresh sausage this is trivial; on a dry-cured one you are creating an entry point, so pass the needle through a flame or dip it in alcohol.
Do not prick a fresh sausage all over “to stop it bursting” before cooking. This is common advice and it is wrong. The holes let the fat and juices out, which is exactly the thing you were trying to keep in. If a sausage bursts on the grill it is because the heat was too high, not because it lacked vents. Prick to remove visible air pockets. That’s the job.
After stuffing
Everything goes straight back into the cold. Fresh sausage rests overnight in the refrigerator uncovered, which lets the surface dry a little and the seasoning distribute. Cured sausage goes into its cure or ferment schedule immediately.
Do not leave stuffed links sitting on the bench while you clean up. Clean up afterward.
